Excellent - Love the fact that we have another guy here doing the same swap! Feel free to trade stories and Q/A. I just finished my mock up and will be tearing mine back down to finish up the body work.
this is how I received the car after it was shipped from Alabama to CT
Then some tear down and a good inspection of the car found that all the key structural parts were in good condition
A dolly was made so the car can be moved around
Here is the Car after Soda Blasting
I was able to find a 2004 Gen 3 engine and transmission with only 4000 miles on it
Then a viper rear clip became available and I couldn't pass it up
before I removed the rear frame of the car I re installed the doors to make sure I still had good gaps
A lot of time was spent measuring and test fitting
A lot of time test fitting the engine in diffrent positions in the car, I didn't want to cut the fire wall out but I decided it would be the lesser of the evils. I did not want to put the radiator in front of the support. Beside the car will drive better with the engine further back
Now the fun begins, custom motor mounts, the car did not want me to to have steering, exhaust and a mount on the left side again lots of time spent here, the mounts will be fully welded and reinforced when the the car is broken down
Now a hand made trans cross member
I think I currently own every configuration of header and exhaust manifold from a viper and srt 10 truck. I though for sure that I would use headers from a srt 10 truck but I would have clearance issues with the passengersside floor. The solution was to use the stock Viper manifolds/headers and cut out the elbow making the look sort of like a late 60's Chevrolet Rams Horn style piece

Not able to do much this weekend, I was only able to devote Sunday to the car, I started by dropping the engine and trans to work on the torsion bar cross member. Who ever designed these cars so that the engine and trans can drop out the bottom of the car gets a gold star!!!!!!
spent some time plugging and filling holes in the torsion bar cross member. Later on I will go over filled holes with a coat of All Metal to make it nice and smooth.
Then I focused on the area over the transmission were I had to cut a section of the torsion bar cross member. I have seen cars were part have this cross member was removed and the ends were not re-connected. Since I am using a coil over kit in the front this cross member won't be under as much of a load as if the torsion bars were being used. All I did was contour a piece of 1/8 inch flat and once I got the shape I wanted I reinforced it with some ¼ inch round stock
Back on the car this weekend, Pop-ed out the engine and trans and started by trimming the fire wall, I cut the majority of the fire wall out and left a 3/4 inch lip were I could so I have something to attach the new on to. I filled in the the area were the wiper motor used to be. I am going to mate up a street rod wiper kit to the factory linkage. When I get back on the car this weekend I will be fitting the passengers floor, once the floor is in I will start fabbing a fire wall

Back on the car this weekend. The goal was to get the front section of the passengers floor installed. I used the one piece floor from Auto Metal Direct and it fits very well. The contours and bends matched the existing car nicely with very little trimming. I started by prepping the inner rocker panels by getting them back down to metal and covering them with a metal etching primer. Then coating the welded surfaces with a weld through primer. Inside the torsion bar cross member and the frame rails were coated with a Por 15 rust paint. This is probably a lot of over kill for a car that won't see any foul weather driving but better safe than sorry. I had no choice but to remove the entire transmission tunnel to get the floor to fit around the massive Tremic trans and bell housing. The next step will be to cover the trans with some metal and the start making a fire wall

But that seemed like an unnecessarily-solid unibody to being hacking up for this. The project was always gonna involve tossing the entire rear subframe, the passenger floors, the tranny crossmember, the firewall . . . seems like you could've saved yourself several thousand bucks on a rustier shell.

Back on the car this weekend, unfortunately not for as long as I Had hoped. Not much to show, I finished spot welding in the main floor and installed both rear seat foot wells. Again I used panels from AMD and they fit perfectly. The next step is to start to make a transmission tunnel and a firewall.

That is looking really good. Do you have a bender in your shop for those tunnel pieces? Any pics of it?
A slip roller was used for these pieces, then a flangeing die on a bead roller. My choices were a uni fit tunnel for about $200.00 or buy the tool for $800.00. Cant have enough tools???

been there, 545rfe going into a 3rd gen, this is the point where I realized I needed about 3 more inches higher.
sardillim, i am following your thread extremely close as I have a truck v10 that I will be putting into my 3rd gen hopefully. what you do will help me sort out any future kinks i may come across. so, i thank you for the picture diary that you are posting. no sense in re-creating the wheel.

charger sg : saw the car on e bay (very very nice!!!) , i think it was bid a little over 60k i can guarantee you (based on what i have spent so far) that he has way more $$$ into that car.

Rd : i dis agree with you I think you should post your project I think it would be interesting to see how someone else will approach this type of project with all its interesting hurdles. So post away there is plenty of room for everyone I personally would love to see it.
FYI my biggest concern right now is to get the engine running electronically there seems to a lot of gremlins here.
To all had to take a little break from the car but i should be back on it next weekend and will be posting more photos next week

Very nice sheet metal work. About the only thing I have ever been able to do with metal is make rust :'(.
Not much to show it's been hotter than hell here plus being the summer there has not been a lot of time to devote to the car. Pictures show the trans tunnel completed and the firewall marked and cut out. The next step will be to start connecting the fire wall to the trans tunnel.
Finally we have a firewall that's connected to the transmission tunnel

Not much new to show. I 've been mostly filling holes and openings in the remainder of the origanal , inner fenders and frame rails. I just got in the front stiffening kit from XV Motor sports. That will be this weekends project.

Last weekends plan was to install the XV Motorsports lower tie bar and Cowl to apron reinforcements. Before I got started I set the car up on the lift and got it completely level. Then to make sure their was no twist in the body I hung a few frame gauges. There was a slight twist in the nose of the car but just by bolting in the Alterkations K member the twist came out. This was important to do if there is any damage in the chassis and it is not corrected prior to installing these parts the damage is in the car fore ever
I am also planning on using the XV stiffener stuff. I saw on their site that they also fully welded the shock towers to the inner fender to further strengthen the unibody. I know the pic on their site shows that, so I am planning on doing that when I install the rest of their setup

Hemidog, I dont think he needs those inspection covers anymore since they were used to adjust the eccentric bolt for the upper control arms. He has the alterktion front end now so he wont be needing the holes for that reason. They may come in handy for some access down the road but that front end needs to be as rigid as possible
Now that I know the chassis is straight I start to test fit the upper cowl brace and PROBLEM The brace from the right shock tower and the apron was installed by the factory in the wrong place. about a 1/2 inch to far back. This would have never effected anything if i were not installing these reinforcements. This bracket was so far off the the gusset for the XV braces were not even close to fitting. So the solution was to surgically drill out the spot welds and remove the brace and re locate it. Anybody ever see a B-Body with this brace this far off??
Now finally i can install the xv stuff, I will say it fit right out of the box very well just a little minor trimming and done. Still a little cleaning up to do and i need to close in the ends of the frame rails. Then I can start laying out the engine compartment. I realy need to figure out were I am going to hide a lot of wire
It wasnt just your car, my brace is far off too and will more than likely be cut off. Ill probably brace it while I have it off and then weld it back in in the proper location just like you did

When I drilled out the spotwelds i was tempted to drill the top welds from the apron side downward as the metel is much thinner. I wound up drilling all the welds through the brace. I was afraid that the holes drilled in the apron would not be re useable and need to be filled

The frame rail may be just the place to hide alot of wiring...Just an idea...
Been back on the car for the last couple of weekends. Not much to show but a bunch of worn out grinding disks. I have been mostly welding up seams that have only been spot welded by the factory and then cleaning them up so they can be finished during bodywork. The most noticeable progress was that I removed the shock mounts and the bulges in the aprons since they won't be needed with the alterkation front end kit.
I 'I've been looking at the front aprons forward of of the shock towers and after all the patching and filling of holes I decided to remove the front section on the drivers and re make it. I realized that I don't need all the inserts and steps for the battery tray and vacuum reservoir and quite frankly since this is not a restoration It made sense to me to smooth is out. next weekend will be to passenger s side

Back at it this weekend, I went to the right side inner fender to make it flat to match the re worked left. This was easier than the left side since all it has is a slight dish in it. The easy way out was to cut an x in it and re work the metal and then weld it up. Just a little shinking left to do on both sides.
Now I wet back to the lower tie bar to re attach the bracket for the vertical grille support. I 'm glad i did this when I did because i realized that some of the mounting point for the lower valance need to be re made

Haven t had much time to do anything lately, Saturdays have been spent in ICAR class's, been doing two a day on Saturdays, just two more to go set for next Saturday and I m done for a year or so. Anyway I got in one day this weekend , my plan was to fill all the bolt holes in the support since they are not going to be needed for anything. Plus smoother is better. So rather than fill whats there I decided cut out the baffle and made a new one, I figured I saved a ton of plastic work and around a hundred or so grinding disks. Other side next week.
what happens when you get engine compartment hot and all that plastic starts to melt? :popcrn:

Love what you have done. I cut all the sheet medal in the engine bay out. Rebuilt it with new flat panels.

Just to clarify when I wrote " my plan was to fill all the bolt holes in the support " I meant with metal. All metal work will need at least a skim coat of Plastic. My plan is to you "All Metal " in the engine compartment and in the inner Jambs

And now the right side is done. No more ICAR class's for a while so next weekend 2 full days, I hope to box in the upper tie bar , put the engine back in the car and start laying out the peddles, column and the seat.
Started boxing in the upper tie bar, slow going , lots of trimming and fitting. I made caged nuts for the fender mounting holes, I think I'm going to cheat a little and not close in the bottom on the side so that i can access to the caged nuts just in case.
Radiator support is done and now boxed. I had purchased a nice set of adjustable pedals from a Viper. tried every which way possible to get them in the car but its a no go. So time to fab up custom pedals.

Almost done with laying out the pedals, column and seat. Since the firewall was pushed back the origanal pedals nor the Viper pedals would fit the car so every thing had to be made from scratch. The pedal and the brackets are just tacked in place fro now. I still need to bolt in the seat to make sure every thing will work together. I need to shorten the seat brackets about and inch so that the seat will sit lower in the car, unfortunately now the power seat motors are hitting the floor. More cutting and welding to follow

:iagree: being such a complicated build, you don't need the additional pressure of making certain deadlines. Do what you can when you can and do it right the first time. Went to mount the driveres seat (late model Seabring conv) and discovered that the power seat motors are hitting the floor. Both sides of the floor have a large hump that's under the seat. I am still puzzled why this is were it is. I thought it might be for the mufflers but after looking at other stock cars I see that the mufflers are mounted further back. So after a few slices here an there I was ale to push down the floor a little over 2 inches. The seat is now permanently mounted.
The work you put in that Charger is amazing, its really great to see all the things while it progress. Keep the good work up :cheers:

Not much time to work on the car lately, I bought an other house and am working on that. the good news is that it has a garage that's twice as big as the one i currently have. After I completely welded the pedal brackets in and re installed the pedal and linkage I decided to see how the dash fit. To my suprise it fit fine

Its been almost 2 1/2 years since I've given any updates, finally the new house is done and the new shop is set up. I was able to find a used Continental frame machine to use as a bench so the car can stay in one place now and is perfectly level. Work to resume very soon

Man I dig the V10 in the old chargers!!! If one was selling one (if I had more money) I would get hit for sure damn.
Got back on the car for a little while today, first thing I did was make the final connection to the steering. I had the wrong universal joint and one of the last thing I did was order the correct one before I had to stop working on the car and it was sitting on the shelf for the last 2 + years.
Then I turned my attention to the rear of the car, the viper rear frame section is a lot narrower than the 69 charger frame rails so I want to take advantage of the extra room and move the inner wheel houses in to accommodate a larger rear tire. This is going to be tricky with the viper's IRS, I took one of the inners and started trimming it to see how it would fit , the nice thing about using the chargers wheel house is that it will match the contours perfectly were it needs to be filled in to meet the inner. The other option is making the inner,s from scratch. We'll see how it goes. The good news is that I now have a wopping 19.5" from the frame rail to the lip of the inner wheel house

Started today by installing the r/r suspension and bringing it into a rough alignment , then bolted up a loaner wheel and found that it will not work, offset is not what i need , i guess i will stick with plan A which is converting the rear to a 5 lug pattern, that will give me a lot more wheel options. Second was attempting to make one of the new wider inner wheel houses, tried to do this in one piece of sheet metal ( *** FAIL***) there is no way to get one piece of sheetmetal in this space all at once. Will try again next weekend

Made magic this weekend I turned 1 brand new one piece inner wheel house into a two piece. It took me a day and a half of trimming to get the inner to fit the car, I decided to use factory wheel house after a failed attempt at making them. ( I would Have had to make them in too many pieces) So after all the time spent fitting I went to weld in and both full cans of weld through primer i have were NFG. Really looking forward to getting this part of the build done. I think the next step will be to start making the floor and then hang the quarter panels
Finally wheel houses are done, so far this has been the biggest challenge on the car. Getting the replacement inner wheelhouse to fit the viper rear clip was extremely time consuming. Not a simple cut and fit, numerous small cuts until the panel fit. Next I will be starting the rear floor under the rear seat and rebuilding the upper rear shelf panels.

Got an little work done this weekend , I was able to re-attach the all the brackets that connect the upper rear body to the wheel house's. Also converted my cheepy Woodward fab bead roller from manual to power via a $32 harbor freight power drill. Next week I am going to start to install the rear floor section and re-build the upper rear shelf area.
Worked on the rear floor under the rear seat, I decided to buy the floor section and attempt to fit it around the new viper rear clip. I was surprised how much of the floor pan I wound up cutting away and how Little was left of the panel when it finally made it into the car. Next I will be re building the upper rear shelf and finish connecting the floor to the rear wheel houses

great build , fantastic work, are you going to do the outer wheel house's to give those big tyres I imagine are going on this car, the factory only pressed those out like that from the coronet outers, at least give some thought to just even streamlining them to match body contours
by the way if anybody is installing one of these floor pans I would strongly suggest that you do some additional welding to the seat belt mounts and the brackets that lock in the rear seat. I found the welds not to be very strong.
Man, every time I get to thinking my project is pretty special I come across something like this. This is gonna be one bad ass piece when it's done. Hat's off to you goin in as deep as you are. You can tell this is not your first rodeo. :2thumbs:

Finally I was able to put some time in this weekend. I was able to get some of the small tricky pieces of floor in and started on making a piece that will go between the inner wheel houses.

Back at it this weekend, I was able to finish making the panel behind the rear seat and got it installed. Now the tricky part, I have to build the rear of the car from the outside in, in other words the sheet metal has to go on the car first, then build the rear frame to meet the rear body and sheet metal. Still a lot of trimming and fitting to do

Very interested to see the finished product. Especially how you do the rear quarter inner structure.
OK so as I said last week I have a lot of trimming and fitting to do so this weeks pictures don't show a whole lot of progress. I did manage to get the rear shelf panel in along with a lot of rear window frame repaired. I do have the upper rear body panel clamped in place just to see how it lines up. The next step is to completely mach up the rear of the car from the doors back. Then when I'm satisfied with all the gaps I will then figure out how continue the viper frame back to the charger rear bumper. I also invested $175.00 in a Harbor Freight Spot Welder, well worth the money, no drilling holes, no grinding plug welds. The draw back is that is very heavy and you can't get it everywhere. I did also invest in two sets of longer off set tongs that should make getting into those hard to get at places a little easier.
Progress is progress no matter how small. Looks great. :2thumbs:

Not a lot of time this weekend , but I was able to start maching up the rear sheet metal. As expected there are some fitment issues with the reproduction sheet metal. My biggest problem is that the ¼'s are not fitting the wheelhouses or vise versa. Not sure if the problem is in the panels or if something moved while fabricating the inner panels Bottom line is that some re shaping needs to happen in the wheel arch area. Also I wish I never cut the old 1/4s off at the factory seam, the way the panels are layered makes it very difficult to install the new panel under the roof. The good news is that everything at the rear lines up good so far, I will know the whole story when a trunk lid is back on the car, (would have done it today but could not find the trunk hinges). I hope to get a day and a ½ in next weekend. Got to find those hinges and get the trunk lid on.

there's been some issues with the rear deck panel not quite wide enough, i had issues with the amd piece, and a few of the guys builds on here i have seen,
could i twist your arm to clamp everything in place , qtr's, deck panel with boot lid installed, just so you dont have to re-do anything,

Regarding the C pillar, the stock design is really poor and it would not take much to get rid of the double seam and butt weld a strip of sheet metal in. The pillar will be perfect and will never flex or sag at that old joint. No need for lead or filler either.

Spent a little more time on the car today, still nothing picture worthy, having trouble getting the quarter panels to fit the outer wheel house. I'm going to have to cut the lip off the inners on both sides and re-make them. I should start posting photos next weekend.
Just a thought that might help.... make sure you also check the fit of the eyebrow pieces that go on the tail end of the quarter so the profile of the quarter matches that of the eyebrow. It will be too late if you wait till the quarter is installed. I didn't see any in your pics so just a reminder.

Another point with the back of the quarter, that needs to be done before hanging the quarter. I see that you are not there yet but for future reference.... the valance corners have traditionally been a problem, none of the repops seem to work, but one of the guys on here has discovered a way, look about halfway down on this thread on page 20. Just text, no pictures but it might help.

OK so I was able to get some time in this weekend. Not only do the quarters not fit around the wheel house but they seem to be a bit long between the lock pillar and the front of the wheel opening. I knew I had a problem when I had trouble getting the quarter to line up with the bottom of the lock pillar. I decided to re install the door and fender to see how far off I am. Sure enough the lower door overlaps the quarter. No other solution but to slice the quarter and remove a sliver of material. I will be tackling the wheel house issue next week

Wow, that looks like a lot of "slice". I had the same problem but only needed about 1/8" of metal removed to get my gap back. Was it a problem with the quarter or will you ever know??

Not much to show this weekend. Remade the lip if the outer wheelhouse and got the lock pillar welded in. if anyone is planning on using AMD lock pillars they are a perfect fit
Finally both 1/4 panels are welded at the lock pillar only. I left the rest of the panels loose so I can now set the trunk gaps. These Panels were a challenge to get gaped correctly at the doors. Lots of cutting, slicing and finessing. Next step is to install the upper rear body panel, tail panel and lower rear panels

Got the back end of the car clamped together. Having some issues fitting the panels together. I see more cutting and welding in my future.
i would leave that clamped for the time being,
find your rear window and drop that in , just so you know whats going be altered , qtr's or dutchman ,
the glass on these dont have a lot of area to seal on so i would check that with glass, first glance quarters are off , :Twocents:

Everything was going well today. Started by using my spot welder to start welding the right 1/4 to the rocker panel and the outer wheel house and then Pooof !!! my harbor freight spot welder caught fire while I was in the middle of a weld in the wheel opening. That's what I get for buying Harbor Freight crap made in china
Back at it with a new and improved spot welder. Not much metal work to show, spent the day doing the final fit and welding on the 1/4's Then I decided to play with some colors. The body Lines on the car make it very easy to two tone until you get o the middle of the door.
Looks good, but have you thought about doing your red stripe in silver? :popcrn:
sort of I was thinking of adding silver to both sides of the orange. that is not the orange I,m going to use I have the color formula I want to use in ppg but the paint distributor i use dose no carry that brand so I had to go through the color chips and find something close the color I want to use ha a lot more orange in it

It's been quite a while mostly due adding a cnc plasma table to my arsenal of fab equipment. With this machine I was able to design and cut the rear frame rails. One of the many advantages to this machine is that when you need more than one on the same part they all come out the same. Today I made the inner sleeves that will and strength at the point were the new rail will meet the viper rear clip. Welding up the rails and installing them should happen next weekend

Almost got one rail fully welded together. I was a about to start tacking the fourth side of one rail and both can of weld trough primer i had were NG. I guess this stuff doesn't like to sit around for a couple of years

Yes, he already has many thousands in cash spent to get to this point, plus hundreds of hours of quality hand crafted work setting it up. Why not drop that down the shitter in order to buy another engine that cost big bucks to follow what is currently "in".

Hmmmm, my point of view is criticized, then agreed to. That's got to be a first! For the record, I was merely pointing out that the Mopar engine swap of choice has changed over the last decade. Your "following the masses" argument isn't valid because the original concept of installing a Viper drivetrain was "following the masses" when the project was conceived.

In 2 months, it'll be 11 years since this project was started and I don't think I've seen a build go any slower in all the time I've been on this forum. While the OP's craftsmanship looks to be top notch, if work continues at this same pace, he's got another 10-15 years of time ahead of him.
Now, before everyone jumps down my throat, I understand that everyone works at their own pace and I'm not being critical, rather I'm just pointing out the obvious.
I agree with keeping the Viper swap. Although it is not a popular choice now, way too much work has been done to this car to accommodate the V10. It is still very cool.
From a power standpoint the Hemi can meet and easily exceed the power of the V10. But, put turbos on the V10 and it's a game changer.

I don't remember seeing that many people putting in V10s into Chargers as compared to how many are putting in modern Hemi engines currently. It seems like every SEMA build or featured car has the HellCat Hemi in it now..

:rofl: I am a slacker for sure! but not on this car. I'll blame it on having 3 kids and building a house then waiting for my garage to be finished. I took it off the road in 2001 and picked away slowly at it until 2012 when I really got serious. I finished it enough to drive and enjoy it in 2017/2018 so not exactly 20 years but still a long time and not once did my interest or passion to finish it fade. :2thumbs:

What is wrong with using any one of the EFI compatible gas tanks available? That gas tank looks unusual. It looks like a LOT more work than you had to do.
I'm really glad they make reproduction body panels for all these cars but at the end of the day they're just something to cut and manipulate and put filler over a lot of time spent getting the gaps right

Yup. You don't know how good you have it until you start rebuilding cars they don't make any body panels for.
